The lip that the boot rubber seal sits on ( just below the rear window)is very rusty/crumbly on my 323 but it's a complex shape to repair, has anyone got any ideas on the best way to repair it? |

Get a motorized wire brush...in some form.....preferably a Dremel like tool. Brush away rust....then grind to clean metal. weld on metal strips cut to the same width and shape. Paint over with POR15.....then paint.
Either that.....or find a piece in a junkyard from a donor car. You will have to wait to find it, though. |

yeh i had the same problem, might wanna check your trunk floor too.......
i had mine fixed by a friend, apparently he made a new lip from some sheet metal. |

the problem you will encounter is that the rear lip curves. The sides are easy.
Whatever the case, fix it fast as your trunk floor will quickly follow with five times as much work. |

Sound advice except for the POR part. POR states not to put their product on clean metal. Only use it on rusty metal as it will not stick properly to non-rusty metal. This was in the instructions they sent with the POR-15 I purchased.

Maybe a fine point here, but important - when using POR 15, don't clean the metal down to shiny, fresh metal, but DON'T paint over flaking, scaling rust, either.
If the loose, flaking rust isn't removed prior to painting, the flaking areas will slough off later, exposing already rusted metal to moisture, resulting further rusting. |
